NOTE: Match mark engine mounts to ensure original alignment is
achieved after installation. On vehicles with A/C and power
steering, remove components with hoses attached and secure
out of way.
ENGINE R & I (EXCEPT FOX)
REMOVAL (EXCEPT FOX)
1) Disconnect and remove battery. Open fuel tank fill cap and
radiator cap. Remove intake air duct. On 16-valve engines, remove
intake manifold assembly. On vehicles with A/C, remove trim panel and
lower apron. Remove condenser from crossmember and radiator. Remove
all duct work. Mark and disconnect A/C and cooling fan electrical
connectors. Remove accessory belts.
2) On Golf, GTI and Jetta models, leave A/C hoses attached
and remove A/C compressor. Pivot A/C condenser and compressor to side
of vehicle and secure.
3) On Cabriolet and Scirocco models, remove alternator and
timing belt cover. Remove 3 A/C bracket Allen head bolts behind timing
belt cover. Remove A/C bracket support brace. Remove A/C compressor
bracket bolts. Leave hoses attached and secure A/C compressor with
bracket out of way.
4) On all models, open heater controls. Remove cooling hose
from thermostat housing flange and drain coolant. Remove flange. Mark
and remove all cooling system hoses (as necessary).
5) On Golf, GTI and Jetta models, remove grille from radiator
support. Disconnect electrical connectors at radiator support. Remove
radiator-to-support bolts. Remove radiator support using care not
damage headlights. Remove radiator, fan and shroud assembly.
6) On all models, remove axle shafts from transaxle. See FWD
AXLE SHAFTS article in the DRIVE AXLES section. Mark and disconnect
shift linkage and speedometer cable. Mark and remove electrical
connectors and vacuum hoses (as necessary). Disconnect throttle,
cruise and kickdown cables (if equipped). Leave fuel lines connected
and remove cold start injector and warm-up regulator.
7) Remove fuel injectors and install protective caps and
plugs. Remove rear engine mount. Remove complete transaxle mount. On
Cabriolet models, remove right front tire assembly. Remove right and
left engine mount through bolts.
8) On all models, install engine sling on engine lift hooks.
Carefully raise engine and transaxle out of vehicle. Separate
transaxle from engine (if necessary).
INSTALLATION
1) To install, reverse removal procedure. Engine alignment
adjustment is necessary whenever engine is removed or mounts are
loosened. To adjust, loosen through bolt on engine mount "A". Loosen
transmission transaxle mount "B" bolts. Loosen front engine mount and
bracket. See Fig. 2.

shift as necessary. Evenly tighten mount bolts in reverse order of
loosening. Fill fluids to proper level. Adjust clutch pedal (if
equipped). Tighten all bolts and nuts to specifications.
ENGINE R & I (FOX)
REMOVAL (FOX)
1) Disconnect negative battery cable. Open heater valve,
coolant expansion tank and drain radiator through lower radiator hose.
Mark and disconnect all heater hoses. Disconnect electric cooling fan
and thermo switch. Remove lower and side radiator mounting bolts.
Remove fan, shroud and radiator. Remove M/T clutch cable (if
equipped).
2) Mark and disconnect electrical wiring and vacuum hoses (as
necessary). Disconnect throttle, cruise and kickdown linkage (if
equipped). Remove fuel injectors and install protective caps and
plugs. Leave fuel lines attached and remove cold start valve. Remove
charcoal canister and set aside.
3) Remove 3 upper engine-to-transaxle bolts. Remove intake
air duct. Remove left and right engine mount nuts. Disconnect and
remove starter assembly. Remove 2 lower engine-to-transaxle bolts.
Remove transaxle inspection cover plate. Disconnect exhaust inlet pipe
support and separate inlet pipe from exhaust manifold.
4) Support transaxle. Attach engine sling to engine lifting
hooks. Raise engine/transaxle until engine clears engine mounts.
Ensure transaxle is supported. Remove remaining engine-to-transaxle
bolts. Lift and separate engine from vehicle without transaxle.
INSTALLATION
Lubricate transaxle main shaft splines and contact area
between clutch release bearing and clutch pressure plate with MoS2
grease. DO NOT lubricate guide sleeve for clutch release bearing. To
complete installation, reverse removal procedure. DO NOT reuse self-
locking nuts. Ensure engine mounts are installed to original location.
Tighten engine mounts and subframe bolts with engine running at idle.

WATER PUMP R & I
1) Disconnect negative battery cable. Turn heater control to
hot. Drain cooling system by disconnecting lower radiator hose at
thermostat housing. Remove accessories and brackets (as necessary).
2) Mark and remove coolant hoses from water pump. Remove
water pump pulley. Remove bolts and remove water pump assembly. To
install, reverse removal procedure. Remove thermo time switch, located
on water flange prior to filling cooling system.

compressor, receiver-drier and expansion valve. Clean expansion valve
screen. Flush entire system. Install new compressor and receiver-
drier. New compressors contain correct amount of oil. If installing
overhauled compressor, add 1.5 ounces of new refrigerant oil through
suction port.
PANASONIC ROTARY VANE DRAIN & REFILL
1) Before checking and adjusting oil level, operate
compressor at 1000-1500 engine RPM, and set controls at maximum
cooling and high blowing speed for about 10 minutes to return oil to
compressor.
2) Stop engine. Discharge refrigerant and remove compressor
from vehicle. See SERVICING PRECAUTIONS at the beginning of this
article. Drain oil from compressor through suction and discharge
ports. Measure amount of oil drained. If amount drained is more than
2.4 ounces, fill with same amount using new oil. If amount drained is
less than 2.4 ounces, fill with 2.4 ounces. Install compressor and
recharge.
3) If A/C components are replaced, add refrigerant oil to
system. Add 1.4 ounces if condenser is replaced. Add 2 ounces if the
evaporator is replaced. Oil does not need to be added if receiver-
drier is replaced.
SANDEN SCROLL DRAIN & REFILL
Discharge system. Remove compressor from vehicle. Drain oil
from compressor through inlet and outlet holes. Refill compressor with
2.8 ounces of oil through suction port. When replacing condenser, add
.5 ounce. When replacing evaporator, add 1.7 ounces. When replacing
other A/C components, add .5 ounce per component replaced.
SANDEN 5-CYL DRAIN & REFILL
1) Discharge system. Remove compressor belt and loosen
mounting bolts. Rotate compressor in brackets until filler plug is at
top. Clean area around filler plug and remove plug slowly. Rotate
front hub plate so notch in lobe is 110 degrees from the bottom. This
rotates ball end of top piston to align with oil fill port and allows
clearance for dipstick. See Fig. 1.
2) Insert compressor dipstick diagonally from right to left
until stop on dipstick contacts filler plug surface. Remove dipstick
and note oil fill level. Each increment on dipstick represents one
ounce of oil. Add oil if necessary to reach 3-4 ounce level.

To install, reverse removal procedure. Ensure snap rings are
installed with beveled side up. tighten shaft bolt to 10 ft. lbs.
(14 N.m). Ensure clutch clearance is .014-.026" (.36-66 mm). adjust
clearance by adding or subtracting shims as necessary.
NIPPONDENSO 6 & 10-CYL SHAFT SEAL R & I
NOTE: Check compressor refrigerant oil level when replacing seals.
See COMPRESSOR OIL CHECKING article in the AIR CONDITIONING &
HEAT section.
Removal
1) Hold clutch hub stationary and remove center nut. Screw
remover into center of hub. Turn center bolt to remove pressure plate.
2) Remove shims from shaft. Remove snap ring from inside of
pulley. Tap pulley off of shaft with plastic mallet. Be careful not to
distort pulley while removing.
3) Disconnect clutch coil wires from compressor housing.
remove snap ring inside coil and lift coil off compressor. Pry dust
seal out from around compressor shaft (if equipped).
4) Place shaft key remover on shaft and turn to remove key.
Remove drain plug (if equipped). Remove service valves-to-compressor
body bolts. Remove valves. Discard "O" rings. Drain oil out of
compressor.
5) Remove 6 through bolts from front head of compressor and
discard washers. Tap head loose from compressor; be careful not to
scratch sealing surfaces. remove snap ring (if equipped) from front
housing. Press seal plate out. Remove seal from shaft. See Fig. 12.
Installation
1) Lubricate shaft seal with clean refrigerant oil and place
on compressor shaft. Lubricate seal plate and "O" ring (if equipped)
and install in front housing. Install snap ring (if equipped).
2) Place front housing on compressor body. Install through
bolts with new washers. Tighten bolts evenly and alternately to
18 ft. lbs. (24 N.m). Install shaft key using installer and plastic
mallet. Insert dust seal into front of compressor.
3) Install drain plug with new gasket. Add correct amount of
refrigerant oil to compressor. If service valves were removed, coat
new "O" rings with refrigerant oil and install service valves.
4) Place clutch coil on compressor and install snap ring.
Install shims on shaft to adjust pressure plate-to-rotor clearance to
.016-.028" (.41-.71 mm). Tighten shaft nut to 12 ft. lbs. (16 N.m).

STEERING SYSTEM - POWER

Removal (Cabriolet)
1) Remove pressure line from pump. Drain fluid from pump and
line. Disconnect tie rod ends from steering knuckles. Remove
transmission mount and bracket. Remove exhaust manifold.
2) Remove hydraulic lines from steering gear. Plug openings.
Remove shift linkage from steering gear (if equipped). Remove ground
wire. Disconnect pinion shaft at "U" joint. Remove retaining bolts and
steering gear.
Removal (Corrado)
1) Disconnect return line from pump. Drain fluid from pump
and line. Disconnect tie rod ends from steering knuckles.
2) Remove lock bolt at "U" joint. Remove steering gear
retaining bolts. Disconnect hydraulic lines at steering gear. Plug
openings.
3) Support engine and transmission. Remove subframe bolts.
Remove steering gear.
Removal (Golf, GTI & Jetta)
1) Disconnect return line from pump. Drain fluid from pump
and line. Disconnect tie rod ends from steering knuckles.
2) Remove shift linkage from steering gear (if equipped).
Disconnect pinion shaft at "U" joint. Disconnect hydraulic lines from
steering gear. Plug openings. Remove retaining bolts.
3) Support engine and transmission with Engine Support (10-
222A). Remove left transmission mount bolts. Loosen right transmission
mount bolts. Remove steering gear.
Removal (Passat)
1) Disconnect return line from pump. Drain fluid from pump
and line. Disconnect tie rod ends from steering knuckles.
2) Support engine and transmission with Engine Support (10-
222A and 10-222A/1). Remove steering gear boot. Remove transmission
mount bolts. Lower engine/transmission sufficiently to separate
steering shaft halves.
3) Disconnect hydraulic lines from steering gear. Plug
openings. Remove retaining nuts and steering gear.
Removal (Vanagon)
1) Removal and installation information is not available from
manufacturer.
Installation (All Models)
Reverse removal procedure to install. Tighten nuts and bolts
to specification. See TORQUE SPECIFICATIONS table at end of article.

1) Remove transmission protection plate (if necessary).
Remove rear pan bolts. Loosen front pan bolts. Carefully lower pan to
drain as much fluid as possible. Remove oil pan. Pour out remaining
fluid. Remove filter. Clean oil pan in solvent. Dry pan with
compressed air.
2) Install new filter. On all but Corrado and Passat, tighten
filter retaining screws to 27 INCH lbs. (3 N.m). On Corrado and
Passat, tighten filter retaining screws to 71 INCH lbs (8 N.m).
3) Install oil pan with new gasket. On all models but Corrado
and Passat, tighten oil pan bolts to 15 ft. lbs. (20 N.m). On Corrado
and Passat, tighten oil pan bolts to 89 INCH lbs. (10 N.m).
4) Install protection plate if it was removed. Tighten bolts
to 18 ft. lbs. (25 N.m). Add 3.2 qts. (3.0L) transmission fluid. Check
fluid level. Add if necessary.
SECOND BRAKE BAND ADJUSTMENTS
CABRIOLET, GOLF, GTI & JETTA
1) Adjust second brake band with transmission in a horizontal
position only. Loosen adjuster screw lock nut. Tighten brake band
adjustment screw to 89 INCH lbs. (10 N.m). See Fig. 1.
