15. INSTALL ASSEMBLED DIRECT CLUTCH, FORWARD
CLUTCH AND FRONT PLANETARY RING GEAR INTO
CASE
(a) Coat the bearing and race with petroleum jelly and install
them onto the ring gear.

(b) Install the assembled direct clutch, forward clutch and
front planetary ring gear into the transmission case.
(c) Using vernier calipers, measure the distance between the
sun gear input drum and direct clutch drum, as shown in
the illustration.
Height:
5.3 - 7.3 mm (0.209 - 0.287 in.)
If the values are non-standard, check for an improper
installation.
(d) Coat the assembled bearing and race with petroleum jelly
and install it onto the forward clutch.

CHECK AND ADJUSTMENT
BRAKE PEDAL CHECK AND
ADJUSTMENT
1. CHECK THAT PEDAL HEIGHT IS CORRECT
Pedal height from dash panel:
154.2±164.2 mm (6.07±6.46 in.)
If the pedal height is incorrect, adjust it.
2. IF NECESSARY, ADJUST PEDAL HEIGHT
(a) Remove the lower instrument panel and finish panel.
(b) Disconnect the connector from the stop light switch.
(c) Loosen the stop light switch lock nut and remove the stop
light switch.
(d) Loosen the push rod lock nut.
(e) Adjust the pedal height by turning the pedal push rod.
(f) Tighten the push rod lock nut.
Torque: 25 NVm (260 kgfVcm, 19 ftVlbf)
(g) Install the stop light switch and turn it until it lightly contacts
the pedal stopper.
(h) Turn the stop light switch back one turn.
(i) Check the clearance (A) between stop light switch and pedal.
Clearance:
0.5±2.4 mm (0.02±0.09 in.)
(j) Tighten the stop light switch lock nut.
(k) Connect the connector to the stop light switch.
(l) Check that the stop lights come on when the brake pedal is
depressed, and go off when the brake pedal is released.
(m) After adjusting the pedal height, check the pedal free±play.
HINT: If clearance (A) between the stop light switch and the
brake pedal stopper has been adjusted correctly, the pedal
freeplay will meet the specifications.
(n) Install the lower instrument panel and finish panel.
3. CHECK PEDAL FREEPLAY
(a) Stop the engine and depress the brake pedal several times
until there is no more vacuum left in the booster.
(b) Push in the pedal by hand until the beginning of the second
point of resistance is felt, then measure the distance, as
shown.
Pedal freeplay:
1±6 mm (0.04±0.24 in.)
If incorrect, check the stop light switch clearance. And if the
clearance is OK, then troubleshoot the brake system.
HINT: The freeplay to the 1st point of resistance is due to the
play between the clevis and pin. It is 1±3 mm (0.04±0.12 in.)
on the pedal. BR±6

CLUTCH PEDAL
CLUTCH PEDAL CHECK AND ADJUSTMENT
1. CHECK PEDAL HEIGHT
Pedal height from asphalt sheet:
146.2±156.2 mm (5.76±6.15 in.)
2. IF NECESSARY, ADJUST PEDAL HEIGHT
Loosen the lock nut and clutch switch until the height is cor-
rect. Tighten the lock nut.
HINT: Before rotating the clutch switch for pedal height ad-
justment, disconnect the clutch switch connector.
3. CHECK PEDAL FREEPLAY AND PUSH ROD PLAY
Push in on the pedal until the beginning of clutch resistance
is felt.
Pedal freeplay: 5.0±15.0 mm (0.197±0.591 in.)
Gently push on the pedal until the resistance begins to in-
crease a little.
Push rod play at pedal top:
1.0±5.0 mm (0.039±0.197 in.)
4. IF NECESSARY, ADJUST PEDAL FREEPLAY AND PUSH
ROD PLAY
(a) Loosen the lock nut and turn the push rod until the freeplay
and push rod play are correct.
(b) Tighten the lock nut.
(c) After adjusting the pedal freeplay, check the pedal height.
5. INSPECT FULL PEDAL STROKE
Full pedal stroke: 132.0±138.0 mm (5.20±5.43 in.)
6. INSPECT CLUTCH RELEASE POINT
(a) Pull the parking brake lever and install wheel stopper.
(b) Start the engine and idle the engine.
(c) Without depressing the clutch pedal, slowly shift the shift
lever into position until the gears contact.
(d) Gradually depress the clutch pedal and measure the stroke
distance from the point the gear noise stops (release point)
up to the full stroke end position.
Standard distance: 25 mm (0.98 in.) or more
(From pedal stroke end position to release point)
If the distance is not as specified, do the following operation.
wInspect pedal height.
wInspect push rod play and pedal freeplay.
wBleed the clutch line.
wInspect the clutch cover and disc. CL±4

(b) Check the lock plate height (H) after completing the caulking.
Plate height:

If not within the specified height, adjust the stopper bolt of the
handle again and caulk again.
6. INSPECT FOR WATER LEAKS
(a) Tighten the drain plug.
(b) Plug the inlet and outlet pipes of the radiator with SST.

(c) Using a radiator cap tester, apply pressure to the radiator.
Test pressure:
177 kPa (1.8 kgf/cm
2, 26 psi)
(d) Inspect for water leaks.
HINT: On radiators with resin tanks, there is a clearance be-
tween the tank and lock plate where a minute amount of air
will remain, giving the appearance of an air leak when the ra-
diator is submerged in water. Therefore, before doing the wa-
ter leak test, move the radiator around in the water until all air
bubbles disappear.
7. PAINT LOCK PLATES
HINT: If the water leak test checks out okay, allow the radiator
to completely dry and then paint the lock plates.
