an manifold and mating faces on cylinder heads.
1. Where necessary, install blanking plate to intake elbow.

l bolts (18-24Nm).

2. Inst al
l intake elbow to intake manifold.
1. Install new seal.
2. Install seven bolts.
3. Install new seals to the eight intake manifold ports. Ensure the
seals are fully seated.

4. Inst al
l intake manifold.
1. Install ten bolts.
5. Connect fuel feed hose to fuel rail feed pipe. Ensure hose is
fully installed.
6. Connect fuel return hose to fuel rail return pipe. Ensure hose is
fully installed.

7. Con n
ect electrical connectors to fuel injectors.
8. Install left-hand support brac ket to intake elbow and re-
connect pipework.
1. Install bolt.

Disconnect battery ground cable (IMPORTANT, see SRO
86.15.19 for further information).
2. Re
move air cleaner cover / inta
ke assembly; refer 19.10.30.
3. Remove throttle assemb ly; refer to 19.70.04.
4. Remove exhaust gas recirculation (EGR) valve where installed;
refer 17.45.01.

5. Re
lease intake elbow from right-hand support bracket.

pe and disconnect pipe.
1. Disconnect vacuum pipe.
2. Remove upper bolt.

6. Relea
se intake elbow from le
ft-hand support bracket.
1. Disconnect vacuum pipe.
2. Disconnect engine breather T-piece.
3. Remove upper bolt.
4. Loosen, but do not remove, lower two bolts.

7. Re
move intake elbow from supercharger.
1. Release and pull back cl ips securing bypass hoses
at charge air coolers.
2. Remove four bolts.
3. Remove hoses from charge air cooler stub pipes.
Re move as
sembly from vehicle.
4. Discard gasket.

n all mating faces.
8. Remove by-pass valve assembly from intake elbow.

2. Fit a ne
w gasket to the mani
fold mating flange on the
downpipe.

3. Fit
the downpipe catalytic converter.
Fit the down
pipe assemb l
y to the manifold.
Fi
t,
but do not fully tighten, the mounting bracket securing

bolts. (Leave loose until the nu ts securing the downpipe to
the exhaust manifold are fitted.)
4. Lower the ramp.

5. Tighte
n the nuts securing the downpipe flange to the manifold
flange.

6. Connec t
the oxygen sensor multiplugs.

ect the plug(s) to the respective (previously noted)
sensor(s).

ectly position the multiplu
gs on the mounting bracket.
7. Fit the coolant header tank.
1. Reposition the tank and fit the securing nuts.

Fit a ne
w gasket to the mani
fold mating flange on the
downpipe.

2. Fit
the downpipe catalytic converter.
1. Fit the downpipe assembly to the manifold.
Fit,
but do not fully tighten, the mounting bracket securing

bolts. (Leave loose until the nu ts securing the downpipe to
the exhaust manifold are fitted.)
3. Lower the ramp.

4. Tigh te
n the nuts securing the downpipe flange to the manifold
flange.

5. Connec t
the oxygen sensor multiplugs.
Con
n
ect the plug(s) to the respective (previously noted)
sensor(s).

ectly position the multiplu
gs on the mounting bracket.

6. Fi
t the coolant header tank.
1. Reposition the tank and fit the securing nuts.
2. Connect the harness connector
7. Refit the centre trim panel and th e left hand enclosure panel to
the engine compartment.

Installation


9. Slacken and remove two bolts securing throttle cable
adjustment bracket to throttle body.

10. Release lower clips and slacken and remove the screws and
upper bolts securing plenum closure panel/wiper motor
assembly to BIW.
11. Guiding wiper spindle through BIW aperture, remove closure
panel/wiper motor assembly from vehicle.

E357931. Ensure that closure panel rubbe r gasket is correctly seated.

E357942. Guiding wiper spindle through BI W aperture, position closure
panel on plenum wall, swivelling motor/linkage assembly on
rubber seat to achieve optimu m spindle to BIW alignment.
3. Fit and tighten securing bolts and screws and slide retaining
clips inwards to lock screws.
4. Position throttle cable adjustment bracket on throttle body and
fit and tighten securing bolts.
5. Position purge valve bracket at bulkhead and fit and tighten
securing bolt and nuts.
6. Position engine harness multiplu g on mounting bracket and fit
and tighten securing nut.
7. Connect motor harness multiplug and locate in retaining clip.
8. Apply suitable lubricant to bore of new outer seal and fit with
washer to motor spindle.
